Most likely would mean you'd see a bit of metal showing around the edge, which you probably wouldn't want, or you could cut back the metal a bit and the guard could appear to "float" a bit, or rebate the body for the metal....
Just my $0.02- this is all just my thinking-out-loud stuff I seem to go through when building anything. One idea in 10 might actually work
Something like that might be a good idea if they feel brittle when they're down to their fighting weight. Thinking about it, I'd probably go the other way and sink the aluminium into the back of the guard, not quite to the edge. I'd probably be able to get away with a 1.5mm sheet, which would put up a good fight against the veneer...food for thought...and a shitload more work if I was to do it :fp:

Why did you choose to rout first, thickness second?
Are they as 'flexie' as they look?

They're rock hard and super-stiff at this thickness - if you knock them with a knuckle they sing. I thought the glue might give a bit of flex, but if you bend one more than 5mm across the whole width it will snap.
I wanted a bit of thickness when I was routing them to make sure they didn't suffer too much under the stress of the cutting, especially going against the grain when doing the edge bevel, and to mitigate against any inconsistencies in the glueing. I just invested in a thickness sander, so I should be able to take my time getting the thickness just right now.

Not yet - got side-tracked by that purple JM...

They're all still sitting on my router table. I've asked a friend with a CNC to cut me some templates so I can sink aluminium sheets into the backs as accurately as possible. Don't worry, it's definitely happening, just super slow and complex!

Some progress on this Jag and these guards at last! I'll try to re-upload the pics from earlier in the thread shortly to give this some context again.

This is a custom template I had a friend CNC for me to shave out a recess for an aluminium shield - testing on a spare guard first to see if this works:

And this is a piece of 0.6mm aluminium cut down with another template - made me super-nostalgic for when I made those batches of anodized guards...

A hastily improvised clamp arrangement - should have thought about this before I started mixing the glue...

But cleans up nicely with a re-trim on the router and a coat of danish oil. One done, three more to go before I choose which one to keep for this Jag:

Looks amazing with the shield set in like that!

I think the confetti-coloured sawdust from the routing is my favourite part, though.

Edit: I realized that sounded like I was being negative toward the guard. It's actually just that I think that multicolour sawdust is so fun!

It's all stained maple - the thicker stripes are sheets intended for skateboard ply, the thinner ones are marquetry veneers. I'll try to restore the earlier pics tonight.
